Is Hypertherm® 220777 CopperPlus™ Worth It? The Electrode Math

If you run a Powermax® 65, 85 or 105, you've seen the pitch for Hypertherm's 220777 CopperPlus™ electrode: double the life of a standard electrode. It also costs a lot more. Shops keep asking us the same question, so here is the math, done for you.

What Hypertherm claims, in its own words

Hypertherm states that CopperPlus™ delivers at least two times the life of standard Duramax® electrodes when cutting metal 1/2" (12.5 mm) and under, and that the figure comes from lab testing, with life varying by system, amperage and process. We're not going to argue with Hypertherm about performance. They've published their number. We're going to price it.

The prices

Per electrode, at Canadian retail (checked September 29, 2026) and our own shelf price:

Electrode Pack of 5 Per electrode
Hypertherm® 220777 CopperPlus™ $118.40 $23.68
Hypertherm® 220842 standard $89.10 $17.82
Thermacut® T-11883 (crosses to 220842) $60.79 $12.16

CopperPlus™ costs about 95% more than the Thermacut® electrode. The Thermacut® T-11883 is built as a direct replacement for the standard 220842, so for this math we give it the standard electrode's life.

The only number that matters: cost per electrode life

Call the life of one standard electrode "one life." Here's what one life costs you with each option:

Option Cost per life
Thermacut® T-11883 $12.16
CopperPlus™ at its full claimed 2× life $11.84
CopperPlus™ at 1.5× life $15.79
CopperPlus™ on thicker plate, where the 2× claim doesn't apply up to $23.68
Hypertherm® 220842 standard $17.82

CopperPlus™ has to last 1.95 times as long as a standard electrode just to break even with the Thermacut® option. In other words, it needs its full best-case result, every time, to come out ahead, and at that best case it saves you about 32 cents per electrode.

The comparison most shops should be making

If CopperPlus™ is a close call, the everyday electrode isn't. Most shops run the standard electrode, and that's where the savings are:

Hypertherm® 220842 Thermacut® T-11883 You save
Per electrode $17.82 $12.16 $5.66 (32%)
Per pack of 5 $89.10 $60.79 $28.31
Per 100 electrodes $1,782.00 $1,216.00 $566.00

Same torch, same place in the stack, same job. That's roughly a third off the electrode line of your consumables budget.

What it takes to get the full 2×

That best case assumes everything else is in order:

  • Thin material. Hypertherm's claim is for 1/2" and under. Cut thicker plate and you're outside the claim.
  • Clean, dry air. Moisture and oil in the air supply eat electrodes, premium or not.
  • A healthy stack. A worn nozzle or swirl ring shortens electrode life whatever the electrode costs.

And CopperPlus™ is an electrode. It doesn't change the life of the nozzle, swirl ring, retaining cap or shield, which still wear on their own schedule. Cut quality is shaped mostly by the nozzle; the electrode's job is to start the arc and hold it through the cut.

So is there a benefit?

For some shops, yes. If you cut mostly thin material, keep your air dry and your stack fresh, and run a CNC table where every electrode change stops the machine, fewer changeovers are worth something, and CopperPlus™ can pay for itself on uptime.

For most shops, it comes down to this: CopperPlus™ is a clever idea that holds water under 1/2". Outside those conditions, it burns through your dollars faster. Count your pierces per electrode for a month and you'll know which shop you are. Our cost-per-hour guide shows how, and how to tell when your consumables are worn keeps the count honest.

What we stock for the Duramax® torch

The Thermacut® T-11883 electrode is a genuine THERMACUT® direct-replacement part, compatible with the Duramax® torch on the Powermax® 65, 85 and 105 and cross-referenced to Hypertherm® 220842. The rest of the stack is in our Powermax® consumable finder, and every cross is in the Powermax® cross-reference. Keep one brand through the whole stack; we explain why in Mixing OEM and Aftermarket Plasma Consumables.
